It is important to remember that an aging workforce is a skilled workforce, so protecting their physical health through smart manual handling adaptations ensures that their expertise stays within your business for years to come.

Training and Mentorship

Older workers often have decades of experience, but they may have also spent decades practicing bad habits.

  • Refresher Training: Ensure manual handling training is up-to-date, focusing on biomechanics and the use of modern assistive technology.
  • The Mentor Model: Utilise the experience of older workers by involving them in the safety committee. They are often the best people to identify where a task is unnecessarily heavy and suggest practical, real-world workarounds.

Work Design and Recovery

How a shift is structured is just as important as the equipment provided.

  • Job Rotation: Prevent repetitive strain by rotating older workers between physical tasks and lighter duties (such as quality control, administration or mentoring).
  • Micro-Breaks: Encourage more frequent, shorter breaks to allow muscles to recover. Static postures are particularly taxing for older joints; movement is key.
  • Self-Paced Work: Where possible, allow older employees to set their own pace. Rushed movements are a primary cause of technique breakdown and injury.

Adapting the Environment

Small changes to the workspace can significantly reduce the physical tax on an older employee’s body.

  • Mechanical Aids as Standard: Transition from manpower-first to machine-first. Provide electric pallet jacks, vacuum lifters and height-adjustable lift tables to remove the need for strenuous manual effort.
  • The 30cm Rule: Avoid tasks that require bending to the floor or reaching above shoulder height. Aim to keep all manual handling tasks within the “Power Zone” (between mid-thigh and chest height).
  • Improved Lighting and Signage: High-contrast signage and brighter, flicker-free LED lighting help compensate for age-related vision changes, preventing trips and misjudged lifts.

Risk Assessment: A Person-Centered Approach

The Manual Handling Operations Regulations require employers to consider the “Individual” (the I in the TILEO acronym). A generic risk assessment may not be sufficient for older workers, so it is advisable to conduct “Individual Capability Assessments.” This isn’t about discriminating based on age, but rather identifying specific needs. Before assigning a task, you should first be confident that the employee will, for example, have the grip strength necessary for a specific tool, or the fitness to deal with the pace of a conveyor belt.

As we age, our bodies undergo several natural changes that impact manual handling safety:

  • Reduced Muscle Mass: Sarcopenia (the natural loss of muscle tissue) can reduce overall strength and power.
  • Bone Density and Joint Health: Joints may become stiffer, and bones more brittle, increasing the risk of fractures or ligament tears during sudden movements.
  • Slower Recovery Times: An injury that a 20-year-old might bounce back from in a few days could take an older employee weeks or months to heal.
  • Changes in Balance and Vision: Sensory changes can make navigating uneven warehouse floors or dimly lit loading bays more hazardous.
